This will be a production database (non-RAC) upgraded from existing 8.1.7 db of approx 120 GB. which version of 9i should we consider then ?

By "then apply 9.2.0.5", do you mean patchset provided by oracle ? Sorry, I am a newbie and hopefully get due consideration.
