Okay - so I suppose it must be all the added data which is causing the difference in the EXPLAIN PLAN and maybe the initialization parameters. There are only a couple differences in the init.ora files:

                                 Good         Bad
db_block_lru_latches              2     vs     48
db_file_multiblock_read_count     8     vs     16
dbwr_processes                    2     vs      4

I still don't understand why it would choose a path with a Cost of 158 over 26, but I will attempt this stored outline idea.
