Arthur,

You encounter the error earlier with the larger buffer size because you have improved the performance of the export!  

I'd give it one more shot with :
buffer=<big number like 10000000>
to rule out the failure being caused by a very long row(s). If the export STILL fails then look for other associated error messages and post them here or call Oracle support (oof, save that for last unless you've got plenty of time to hold on the phone!)
