Document production - 3 tier

Folks,
I've a requirement to produce documents in word format from a 3 tier forms 6i system. The front end runs in an applet on ie, middle tier is solaris and database is 8.1.7 on solaris 8. It is envisaged to update to 9i shortly.

The current system is that the customer produces word templates with merge fields. A form using a javabean calls word 2000 on the client and passes the merge information to it, however there are limits to the amount of data that can be passed in this way

Can anyone suggest any other solutions to producing formal documents in this set up. Any other ways of calling word in 3 tier? We don't want to go down the route of document servers unless it's unavoidable since we are working on a WAN and pulling completed word docs over it all the time would take to long and individual servers at each site would be expensive.

Any suggestions?
